is there a way to have profile set to silent, but the alarm, if set, will actually make a noise - rather than it too being silent?

On the left-hand side--with cover open, hit the down button until you see "Alarm only" then hit the ok button. Go to {settings&tools>>>3. Sound settings>>>8. Alarm sounds} to set the tone you want for the alarm sound and hit the ok button.

Think they are the same phone, but was called the KG90 in the Asian market and renamed KG800 when launched in UK.

I think you may have misunderstood what was written. Actually, you don't have to go into the menu at all, setting it can be done from the main screen.
Using the side volume buttons ( I think this is where there might have been a mixup), lower your volume until there is only one bar. That is the Alarm Only setting. All sounds are off, until your alarm goes off. I'm pretty sure that's what you're looking for.

Still cant get it working. When I press down on the down volume button it reduces the "keypad volume", which I reduce to zero, but it doesnt turn all sounds off, just the keypad tones. When I close the phone it still makes a noise and when someone calls it still rings. Even more confused now.

Okay, this post is a little bit old, but I stumbled on some information about this that will clear up a few things for anyone still interested in this post.
I think the mixup lies in the Chocolate itself, rather, the different versions that a few different countries have. In asian and european countries, the front touch pad has a rectangular/squarish outline, whereas the Chocolate model released in the States has a touchpad that has a circular outline. The phones are basically the same, yet there are cosmetic differences. Apparently, there are also small firmware differences, such as the use of the side volume buttons. I'm making the assumption that Suz1 and DirtySteve have EU/Asian Chocolates, while Salehound and I have American Chocolates.
